Rule of thumb for tapered pipe taps is to tap until five full threads remain above the part. That should provide the proper depth/diameter combination, although one is well served to have a test piece to determine just where to stop tapping. Worst I have seen. Did it once by wrapping emery paper on the commutator and rocking rotor back and forth.
If brushes too loose in their retainers this could happen. Vibration, out of round rotor ?

Pull them it is... well, sort of. I emailed H&W Machine and asked them the same question. They confirmed the tubing is pushed into the little ferrule set in the casting. Big thanks to them for the support. They won my business for the replacement parts. What I actually had to do was clamp my sm...
