:-) I guess I don't understand all this concern about sign. Most of the time I never "see" the sign of the readout. :-)
I just turn the crank the right direction till the right number shows up. :-) I guess I must keep the 0,0 location in my head.

Even IF the outside jaws were absolutely 100% right for an OD measurement; The inside jaws aren't going to EXACTLY measure an ID because they have a finite width and thus are measuring the distance between two chords of a circle , ie NOT a true diameter. All well and good IF you only need 2 or 3 place accuracy but the square root of 2 is NOT exactly 1.414
A little more places if you need them: 1.414214 . More available if needed. :-)

I'm a believer in using a drill to remove un-wanted metal. it goes so much faster than any milling op. Then take out the "scallops" with a milling cutter it gives lots of room for the chips.

If a multi-flute Countersink chatters (when using it for what it's intended for) then you are either running it too fast or not feeding it hard enough or BOTH.

If it were me: I'd make the assy in 5 pieces. Especially since there is 8 of the end pieces and 4 of the middle ones which require milling as well as turning, a great opportunity for some "production engineering". As to material brass is so nice to work and easy to bond as long as it's strong enough...
