Nope. A good weld should not appear any different. That's why an acid etch is used to show the penetration when testing welds. The etching brings out the grain.

The stick out should be about 3/8 inches. While that is not a great welder, it will do OK under the right conditions. It really helps to understand the terms. Wetting is where the toes (edges of the weld) blend in with the base metal. Poor wetting looks sort of like the way a drop of water looks on a greased pan. Now that I've been reminded, I want to check out the "cnc" self service machine at the hardware store. If it's well designed it will touch off the original and blank to ensure alignment. If it's just dead reckoning, then it's no better than the teenager with the older machines.

I forgot to mention the other alternative; All major lock providers publish the specs for the keys. They also provide a "code" with each key / lock. Many keys actually have that code stamped into the bow of the key. If you give that code to a locksmith, then he/she will be able to recreate...
