I'll pile in on this older thread. If you cut away the rusted metal and your adhesive covers the entire overlap joint and flows around the cut edge of the original metal (to encapsulate the bare edge), your joint should be good for years (mine are going on about 5 or 6 years at this time on my winte...

My focus in attending NAMES is different than many. My pin failed in bending, not shear. That said, your pins at 1 inch dia have about 3x the resistance to bending than my 0.75 dia pins. Thanks for sharing info about your press.
One of these days (years) I should open up the holes on my press to accept 7/8 dia pins.

Thanks - I followed the link and then using the Dewalt nomenclature I was able to find a picture of the sanding discs intended for the mandrel shown in your link (and the discs look the same as mine).

anybody recognise this mandrel style
I bought a small lot of 2 inch dia sanding discs. Please have a look at the disc in the link. I have never seen a mandrel that would fit this disc. I presume the mandrel consists of a short piece of 3mm/.125 dia rod welded perpendicular to the mandrel shaft. http://i290.photobucket.com/albums/ll272/...

Thanks for the reply. I agree that a lost wax part would be best but I do not know where I would go to have a part made. That's why I am thinking of two sand castings welded together. The pattern is made from MDF with a skim coat of body filler.

A real late entry to this thread - even if you ended up with reasonable stiffness, mass is your friend with respect to machine stability (ability to dampen out cutter vibrations, etc)..
