I am glad I found this place. Thanks everyone. I need to go and buy some bar and try it again. I have been buying from Online Metals and from Aircraft Spruce and Specialty. I have not really found anyplace else that sells the small quantities that I use for less than outrageous prices. Any sugestions?

I am not sure where I got that 11/16" drill size. Harold's right that makes no sense at all. I am thinking that what I really meant was 15/32" In any case, it's a little smaller than 1/2". So, the question remains. Why are my drilled holes so nasty inside? If I drill out a 15/32"...
