I think using CA glue, with some thin shim stock, in your four jaw chuck, with some thicker metal shims to overcome your small jaw problem, might work well enough. You would be able to heat the whole thing up, to get them separated, after turning.

WEDM of collets is a fairly routine process for shops that are set up to do it.

Ballpark price is $100 + the price of the blank collet

jcfx,

if I understand your question, you are trying to clamp over the edges where the card stock is. Move it 45 degrees! The card stock joints should be halfway BETWEEN the jaws. It's still fiddly, but it can work. Try trimming the card stock and wrapping the assembly with tape before trying to clamp it up in the 4 jaw. Paul P
